Why elements burn out, and how to make the next one last
The element is a resistance heater immersed directly in the water. Its job is to transfer heat into that water efficiently, and everything about its failure comes down to whether it can keep doing so.
Scale is the killer. When hard water is heated, dissolved calcium and magnesium precipitate out and deposit on the hottest surface available -- which is the element. That deposit is an insulator. As it thickens, the element has to run progressively hotter to push the same heat through it into the water. Eventually it exceeds its own temperature limit and burns out. This is why elements fail early in hard water areas and last far longer in soft water ones, and much of Bengaluru's borewell supply is decidedly hard.
The warning signs. Water taking noticeably longer to heat than it used to, a rumbling or popping noise from the tank during heating, and higher electricity consumption. All three indicate scale, and all three appear well before the element actually fails. Descaling at that point is far cheaper than replacing.
Failing to earth. The other failure mode. When the element's sheath corrodes or cracks, water reaches the internal resistance wire and current leaks to earth. Your ELCB will trip, which is correct behaviour and should not be worked around. This failure is a genuine electrical hazard rather than an inconvenience.
Element type matters. Copper elements conduct heat well and are common and inexpensive. Incoloy elements resist scaling and corrosion considerably better and cost more. In a hard water area, an incoloy element is usually the better value over the life of the appliance, and it is worth asking which you are being fitted with.
Do the job properly while it is open. Replacing an element means draining the tank, which is the one opportunity to flush out the accumulated scale sitting in the bottom, replace the element gasket, and check the anode rod. Fitting a new element into a tank still full of sediment wastes most of the benefit.
Getting the specification right. Wattage and fitting type must match. A higher-wattage element in an unsuitable tank runs hotter and scales faster.
